From Wiki says: "Should Commander Shepard take too much time during the battle with the Geth Colossus, Kal'Reegar will die", which is wrong.
I remember once with my Adept and Sentinel I did Tali recruitment one after another.
Also I could swore that I was much faster with Adept then Sentinel but he kept dying with my Adept while with my Sentinel he survived in first run.
Much later with some other Shepard when I was trying to kill him on purpose I payed attention on his dialogue and he said "I got his attention".
Today I did that mission with my Engineer with Shotgun and I suck with them and took me a lot of time to take down Collosus.
But Kal'Reegar didn't die. Why?.
I kept spamming overload on Collosus and it was firing on me whole time while Reegar just kept shooting on him and not die.
So yeah, for Kal'Reegar not to die while he helps is not to be quick but for Collosus to only keeps attention on you.
I found out how Kal'Reegar can't die while he helps you

You can let him help you, run to/Charge the Colossus, shoot it to death and Reegar will still be alive. He dies only if you screw up.

Screw up meaning if you die once then he dies too in all subsequent attempts? Cos i'm sure taht aint right.
I really don't get the requirements for him surviving, unless you tell him to stay down obviously.

I usually let him help me, run to (or Charge if I am Vanguard) the Colossus, shoot it to death and Reegar still survives. I think he dies only if you take way too long to kill the Colossus.
What do you mean "if you die once then he dies too in all subsequent attempts"? If you die, you reload right?

Like I said, you can take your time but long enough Collosus concentrates on you, he'll live.

It is probably a countdown on how fast you get to the Colossus, aka entering his vicinity and then having gotten its attention once. I came to believe you can take all the time you want to wittle it down and yet have Kal'Reegar live if you just got there fast enough.

I've never found him to be that helpful. Against the Colossus, you just need to find the right rhythm and keep fighting. I've never actually thought to myself "darn if only I had Kal helping me I wouldn't have died there". I just don't see those rockets doing enough damage to warrant worrying about it.

Well yes but it might've carried over. Unlikely but its there.
I would just guess its down to how long you took to kill it. Or does it really matter how long it takes to reach it not how long it takes to kill it once you're there?

Does anything else in the game act this way? Not that I know of.
It probably is just a set timer based on "Time from start - end at Colossus kill" or "Time from Checkpoint X (near Colossus) - end at Colossus kill".
What I've learned about the ME2 systems is that nothing is as complex or random as it may at first seem. We had people swearing the most ridiculous things about the "Hold the Line" death mechanics before we found out it was an absurdly simple formula.

on my renegade playthroughs i have him help me. It's very simply to keep him alive. you just have to get to that area where you have a shot on him in time. Just kill the geth that are shooting at you, then move to the left walkway asap. After taking out the geth there, you move up have a shot at the collosus. After a few shots, it'll turn its attention on you. Once it does that, you have all the time in the world to take it down bc it's not longer attacking Kal

I'm pretty sure he has health rather than a timer so as long as you keep all the geth focused on your sqaud you can take as much time as you want. I usually have him help. He is a Marine after all and you need to get to Tali ASAP

If you take your sweet time Kal will actually knock the colossus down to make it repair itself. If you still don't have the attention of the colossus when it comes back up Kal might yell "seems I've got it's attention". You can actually see the colossus shoot at him when that happens. That's when he dies. He doesn't just die after a set amount of time.

I've actually never managed to get Kal killed, even on this one time when I tried. I guess the Colossus repair thing makes sense, as I've never given the chance to repair.

So it can be a matter of speed, but it is not based on a timer. Kill the Colossus fast enough, and it never has the chance to be aggro'd by Kal. If the fight's taking longer than you anticipated, then just shoot at the Colossus until it once more focuses on you. Makes sense.

The one time I let him help me was on an insanity run. He was fine, was busy whittling down its shields and all. Yet when I made it to the final section and got its attention, he died a few seconds later. The thing wasn't even firing at him and I had taken down all the previous geth. I think it's a timer :/

It sometimes happen that enemy fires at you even though is not looking at you so it's possible in case of Kal.

Yeah as Mesina said, I've had instances where something has fired at me even though it was pointing at someone else, so I imagine same can be said of someone looking at Shep but firing at someone else. Only time 'so far' where I got Kal killed it took AGES to do it, probably didn't help that I was playing on 'normal' (or maybe even 'casual') difficulty. I decided to have my squadmates out of sight so they wouldn't start shooting at it and I just bunkered down right next to him till he died. Funnily enough that was on my PC run of 'Worse playthrough', which I am going to re-do on PS3 so I'll get to see it again although this time I'll be on 'Insanity' so hopefully won't need to use such tactics. But I think it does boil down to Colossus concentrating on him rather than you, another thing I noticed due to this (don't know if it changes on higher level as not tested it yet), the Geth don't even go up that ramp to where Kal is. So unless they get lucky with gunfire then the only one who does stand a chance of killing him is the Colossus. I might be wrong on that though.

Well this is not quantum science... if he gets hit too much, he dies. If the enemies are not shooting him but you - he doesn't get hit too much.
Another option is that when you get hit too much, he can't stand your bad gamestyle and blows himself to pices with a rocket.
