Make sure you activate Legion though. Him being shut down and Grunt being in the pod don't count as squadmates whose quests you haven't gotten yet. You always have time to do at least one quest between activating him and when he gives you his quest, and you will always have time to do his quest.
I believe you can do only one mission after the Normandy gets attacked, every mission after that (except for going to hub worlds or the Shadow Broker's ship) will have people dying. I'm pretty sure if you did 2 or 3 missions, half the crew would die, or if it was more than 3 everyone but Chakwas dies.

You can't. As soon as you get Legion, the IFF installation will be triggered within a couple of missions, unless you've already done them all, in which case you can only delay it by one by immediately talking to Legion and getting that loyalty mission.

Yup, personnaly i always keep Tali's mission for the end, so i can bring along Legion.
The longer you wait when the abduction is trigered, the more crew member you will loose.
I wish Bioware had released a patch letting use enjoy Legion a lot more in the game without loosing crew member, he is one of my favorite character in the game.

You can do this, but you've got to hex edit your save game (so you'll need to be an Xbox or PC player). It's complicated, but there are instructions on the BSN somewhere. Gimmie a minute, I'll go see if I can dig up the thread.
(You can also just use Gibbed to add Legion to your team early without doing the IFF mission, but you won't trigger his mission or any of his dialog in that case, he'll just consensus at you until you get around to the Derelict Reaper).

You'll need to play the Derelict Reaper mission, activate Legion, then save your game. Probably best to make a backup of this save and stick it somewhere safe.
Now open the save in your hex editor. Do a text search for the line "None" (no quotes). You should find a whole bunch of them. The one you want is the last one in the file.
Now highlight the N, and skip forward A6 bytes (or 166 blocks, in decimal format). If you have no DLC at all, you'll land on a byte with the value of 01. If you have patches and all DLC through Arrival, it will be 19. Whatever value it has, subtract 1 (so, 00, or 18).
Write down the bit sequence around it, particularly the three bytes after it, somewhere where you won't lose it, so that you can easily find it again (the save file will tend to rearrange itself as you play).
Save this modified file.
Now, open the save file with the Gibbed save editor. Under the "Raw" tab, scroll down until you find the ME2 plot variables. If you have Zaeed and Kasumi, you want the twelfth entry; otherwise, you want the 10th. Open it up and expand the list of variables, which should just be a list of integers. You'll see a 5. Delete the 5. Save the game.
When you want to restart the countdown, just reverse this process.

No, you don't. Once you acquire Legion, Joker and EDI automatically start working on installing the IFF.

I always Gibb him in after Freedom's progress, and remove him when doing the IFF mission.

Well, not exactly. None of the late-game squadmates have complete sets of dialogue for Mordin's recruitment except for Tali. Legion only has one line, in fact: when you talk to the turian at the door that starts the mission.

That means that the devs must have decided on the time you're going to recruit certain people by the time they were getting the voice clips together for Mordin's mission. His recruitment must have been one of the last things they worked on as they were finalizing which characters can appear when, and who you're going to be able to recruit right away.
I hope that in ME3 though, you can choose to not have certain squadmates and just leave them behind, like what you could do with Zaeed on his loyalty mission if you saved the workers and got to Vido too late. That might change the pace of things and let you get different squadmates earlier.

has the effects of events on the final mission, including that [spoilers] you lose half the crew if you do even 1-3 missions and all but the Doc if you do more than 3. Only doing directy into the Omga-4 after the attack sequence (the one where you control Joker) will allow you to save all crewmembers.
I love to be able to accuess legion more fully as well, you do get to pick up any unplayed missions after your O4 run so even without edits you could have him along for many things if you playe it right (all DLC for example) but that still leaves him out of many plot events and has some other sub-optimal effects on the game (assuming you're building an implort save for ME3).
