So yea. I want to play through with Sten for once. I've never had him with me all the way and Zev was only on my first run in 09. I'm a practical, yet not cold Rogue Archer. How would i need to spec sten to optimize him for 2H and health-tanking? I already know the good build for Zev, so... But who would be the best 4th Character if Alistair and Morrigan are out of the question (seriously. I know their banter is funny, but 3 playthrouhgs with each...

If it bears any influence on your reccomendations, i'll tell you now that my NEXT run... whenever, will be a S&S warrior Dwarf with Zev, Lel and Wynne.

Well Strength is Sten's key stat. Keep pumping that pretty much exclusively (maybe with a little in Willpower if you think he needs the stamina). Straight out of Lothering he might seem pretty fragile (if I take Sten on my first mission after Lothering he always spends a worrying amount of time flat on his back) but that'll change as you upgrade his armour and get him strong enough to swat opponents before they get the chance to lay a hand on him. Pretty soon he should be a wrecking ball. If you're using him as a tank then Champion is a good stat for Sten, otherwise go with Beserker.

As for the fourth companion, since none of your characters can deal with much aggro I think a tank is a wise move - at least for the first, say, 2/3 treaty missions until Sten should be tough enough to pull aggro without dying. And if you're sick of Alistair, that means either Dog or Shale. And I cannot recommend Shale enough. My favourite companion, and that's saying a lot. Hilarious, a great fighter, and has some good dialogue with Sten and Zevran. Just pump Strength and Constitution exclusively to equip the crystals you want and then max Con, and take the Stoneheart tree, and Shale's a tank who is second-to-none.

The other alternative is Wynne, of course. If you make her focus exclusively on healing and buffing she should be able to keep Sten alive (most of the time) right out of Lothering.

In short:

If you want Sten tanking = give him champion and take Wynne.
If not (which I'd recommend) = give him Beserker and have Shale tank.

I always use to use Sten as DPS along side a tank but having him tank is an interesting idea. I probably try him with 50 percent Strength and 50 percent Dexterity. He wouldn't hit very hard but he should survive okay. And he wouldn't be able to lift his armor. You'd probably want to have two DPS guys to go along with him and Wynne for healing. So a DW Warrrior and Oghren who is maxed Strength at least that sound good to me. Zevran is too hard to use for my tastes.

I'm starting to consider having Shale be DPS, Build Sten as a Con tank, I'll be Archer CC and DPS and have Wynne be CC and heal. What it'll end up doing is make Sten's missing contribution to Damage trivial as my Archer will be critting constantly and Wynne will be able to keep him standing. If i do Shale right, i should be able to avoid every encounter becoming a battle of attrition taking hours.

But how do you even build Shale? I know people love her as tank, but i'll be using her for DPS. As for Zev, i'm reserving him for my Warden tank run whenever that'll be.

The reason i'm going for these borked party setups is that most of these chars have never had their time of day in my playthroughs. Oghren, Shale and Sten have never been in my party and i've never developed their relationships at all. Thought i might as well give them a go. But going Archer, Oghren, Sten and Shale is going to be slow as ****, so i'm taking Wynne in.

Building Shale is easy: just pump Constitution and Strength equally until you get both to 38, and then just continue to pump Strength if you want her for DPS and CON if you want her to tank.

However, CON is a waste on anyone other than Shale (and possibly Dog). Sten, for example will benefit far more from pumped Strength than Constitution.

(Dog with high Con + Blood Mage make a good team, I found. Cast Blood Wound and Dog barely feels it.)

To be brutally honest if you want to have Sten "tanking" . . normally i'd go S&S with either shield defense or shield wall up with tactics to taunt every enemy attacking rogue, healer/disabler;  and just pump up his will power and dex so that he can taunt a lots with good def.

. . .But if you're going 2h on Sten then most likely you'll need Champion class for him for attack and defense bonus from Rally with a very usable War Cry plus anything that provides indirect defense increase to Sten because being a 2hander isn't really considered a "tank". Go for Dex and Str with a sufficient Constitution so he can "tank" longer.

. . . For Zevran, I'd go for dual wield daggers with disable/set trap utility. Because if you're a ranger usually you don't get targeted if you have items that reduce hostility. Now if you don't traps are necessary to protect your forever squishy archer so having the trap utility could maximize survivability for your archer and prolly to the other characters in the party.

. . .For your support, I'd go for Wynne; you could use her for rejuvenation/mass rejuvenation, heal/group heal and revival strictly. Keeping her doing this could let you spam scattered arrows and arrow of slaying w/c makes a horde into butter skillet in a couple of minutes.

Advisably you need to have Song of Courage and Valor up and to do this have a specialization of bard for both you and Zevran to stack this 2 songs w/c will definitely help you out.
