So, I've been fooling around with different class builds by switching them up in Gibbed. That said, the best I can think of for a tanky build would be a maxmizied shield bonus on the armour set, properly specced Tech Armour and Fitness and either Defense Matrix or Fortification. Is there something else here that can top this? I'm really curious to see how much you can actually tank on Insane.

Sentinel with Tech Armor stacked with Defensive Matrix / Barrier / Fortification is indeed probably the highest since you have the most damage reduction, which can be on all the time.

Even with the stacked damage protection, I don't think you are quite as good a tank as in ME2, but a lot of that has to do with the change to the detonation of Tech Armor (which with Assault evolution had a big blast radius and partially refilled your shields).

edit: above is tanky in the sense that you are able to absorb the most fire for a given level of health.  A Vanguard might end up being more survivable if you get low cooldown because you just constantly refill your shields (and dropping them with Nova isn't required to beat the game).

For additional tanking ability in the Sentinel build, you can buy the Collector armor, which gives 20% more health, shield, and shield recharge rate. Also, a couple squad-mates can give you a boast. Javik has a passive which adds an additional 20% recharge rate, and James Vega has one that adds 20% more shield and health.

I read somewhere that staying in cover gives another 40% DR. So with all of that, you can end up with 110% DR (though in the game it's more like 90%, which is still pretty damn good), a 70% recharge rate, and over 1000 in health and shields with intel passives helping you out. IMHO, this build is a more durable tank than the ME2 Sentinel. Only issue is that it makes me forget how squishy you are suppose to be when you play the other classes on Insanity.

Reaveguard.

On charge, take radius, power synergy and barrier.
On nova, take force & damage, half blast, and pierce.
Reave, area effect and full DR.
Maxed health/barriers on fitness (natch).
Assault mastery, influence & force, squad bonus, and intensity.
Literally nothing else matters at this point. Take what else you want, though I'd strongly suggest area, double pull.

Wear archon visor and full rosenkov materials for 50% CDR. Run with 200% CDR.

Roll with Liara and Vega, each set up for max squad bonuses. Liara gives you cooldown reduction, Vega gives you additional health and shields. Give Vega the falcon set up with explosive burst ammo.

You get DR out the ass, loads of health and shields, the ability to recharge shields pretty much at will, the ability to prime and (chain) detonate your own bluesplosions, and way more invulnerability frames than you ever need between charge, half-blast, and nova canceling. Better yet, the ability to chain-stagger generic enemies.

The only time that setup might give you problems is during the three Rannoch missions, in which case swap reave for energy drain (radius, drain, armor boost) -- for your purposes, it does the same thing minus bluesplosions on-demand which you can get from teammates or pull anyways.

This is correct.  Vanguards have no problem on insanity.  Alternativly you could equip just the one weapon and equip the serrice council armor set.  CD will take a bit of a hit, but the full set will give u a 50% damage bonus with your powers.  This includes biotic detonations so bring either Javic or Kaiden with u (kaiden's is upgraded for aoe - more enemies to trigger biotic combo with). 

Liara is a bit useless on insanity because her barriers and health are so low.  Not that great when fighting geth hunters/rocket troopers who shred barriers in seconds.   But if u don't mind babysitting her and reviving every 10 seconds, its your call. 

With the rannoch missions you could alternativly swap out reave/energy drain for stasis with the bubble rank 6 evo.  This will work on the hunters and rocket troopers, allowing u to headshot them with a scoped pistol (carnifex/paladin) or charge them for a biotic combo.

Liara doesn't quite die every 10 seconds. I use her extensively on Insanity, and while it is somewhat more than other characters, I would say her average deaths per my missions are probably less than 0.25.

The other thing is that since her biotic powers are relatively quick to cooldown you can have a near endless biotic explosion fest as a Vanguard. Really they are fast enough so you can just use her to make her own combos.
