Vanguard on Insanity is too easy, but I enjoy it too much. Other classes don't compare.

Ideas I'm not looking for:
- don't use Nova or Biotic Charge
- use heavier weapons to reduce cooldown

Anything else (within reason) will be appreciated. Thanks!

Please clarify. Does that mean:
 - No Biotic Charge and no Nova; or
 - Biotic Charge without Nova, or Nova without Biotic Charge

I would say using Nova but no Biotic Charge is a fun Vanguard. You still have a signature power and a lot of the Vanguard options available to you. Capn233 is currently playing a No Charge NovaGuard with Inferno Grenade as bonus power. You can always use Reave or Dark Channel if you are so inclined. Or maybe Carnage.

You could start a new game at level 1. Or maybe use only a sniper rifle (I believe sniper rifles incur a -15% damage penalty when firing from the hip).

Maybe restrict yourself to only melee kills?

Well what are you doing that makes it so easy right now? NG+?  What weapons are you using?

The reason this game is more easy than predecessors is there are way too many synergies that are easily utilized for ridiculous damage.  Charge into Nova is one of them, but that is only the tipo of the iceberg.  A vanguard without Nova is still one of the easiest ways to play through the SP campaign since Charge still detonates Biotic Explosions, and is a high force direct damage power which makes it easy to get Tech Bursts, Cryo and Fire Explosions.

The weapon weight mechanic is also somewhat half baked in that the bonus can give you ridiculously short cooldowns, and importantly many weapons don't follow the heavier = more effective rule.  In fact you can just throw a pistol on the Vanguard and charge around, and if you happen to need a gun, it will work out pretty well.

Without going way overweight, you could consider switching weapons to some that are less effective, which is essentially most of the AR's (exept the Harrier), the basic shotguns (although they are still good), the ME2 SMGs, or even try a scout style sniper rifle (Viper, Raptor...).

Other than that, don't take Liara and Javik (or Kaidan) on the same mission.  In fact leave Liara at home, or don't take any biotic squad members.  Likewise, don't exploit the Tech Synergy between Garrus and EDI.  James is probably the least useful squad member overall, so take him on every mission.

Starting at Level 1 on Insanity will make the initial portion of the game feel a bit harder (depending on how you level your character) although by the end I think it is easier than an import.

You could edit your Coalesced file to increase the health pools of all enemies. Or make Charge/Nova do less damage/have less force.
