There is a distinct lack of healing potions to be had. I was at the final bodyguard before whats-his-face and used the last of the health poltices. There is no way our little two on three is going to end well.

No nightmare, though I did double check. It wasn't bad until I got to that Vaughan guy. Maybe its me choosing rogue? I just don't remember it being quite this tough. I ended up using the toolkit to tweak the borrowed sword and make the wedding ring a bit more worth while.
Maybe I'm getting old. YIKES! It'll be a sad day when I have to start playing games like this in casual mode.

How did you build up the rogue? Did you put the most points in dexterity and cunning, or strength? Are you using a sword instead of daggers? Because daggers count dexterity while swords count strength in the damage modifier. If other words, if you use the borrowed sword with low strength or use daggers with low dexterity, they won't do as much damage as if you switch it around.
Then again, rogues are tricky to use at the beginning of the game no matter what. They do pretty low damage no matter the weapon, and you have to physically stand behind your target to "backstab" in order to do decent damage.
Which reminds me: Are you using Soris as a tank? His strength lies in his Shield and Sword abilities. I've found that giving him the best armor, shield and sword makes him the main target for enemies, while my rogue (armed with leather, daggers and/or bows) does best to stun and backstab from behind (in melee) or from afar (in archery) when possible.
Then again, rogues are tricky to use at the beginning of the game no matter what. They do pretty low damage no matter the weapon, and you have to physically stand behind your target to "backstab" in order to do decent damage.

Oh, I just restarted CE on Nightmare (my first time on that difficulty) and yeah, I died the first time I fought Vaughan. Melee rogue Warden.
Second time, I moved the Warden and Soris to the... left? when combat started, into a little corner made by the wall and a bed or something. That kept our flanks a little protected.
Rogue Warden stunned one enemy with Dirty Fighting; Soris may have knocked over another with Shield Bash. Then we both concentrated stabbings on the third until he went down. Take out one of the lower-ranked henchmen first - they die faster, and the idea is to reduce the number of people stabbing you.
Target the second henchman next, hitting the Dirty Fighting and Shield Bash when they come down off cooldown - use them on Vaughan so that he's not hitting you. Now there's two of you hitting one of them. He should go down.
Now you take out Vaughan. If one of you is low on HP, you might need to run around the room a bit - depending on who's got the aggro, the wounded character might be able to move off, turn and fire ranged weapon. Or they might just need to run in screaming circles.
I think I lost Soris before the fight was over, but Team Elf won in the end.

I found the origin story quite easy actually. First time player, and playing the game on Hard I found there was plenty of health potions so I had plenty by the time I met Vaughan.
First I had my Rogue as a tank and Soris using the crossbow until about half the castle when fights got abit tougher I tried using Soris as a melee tank instead and it went abit smoother. The Vaughan fight was quite tough, but not so tough that I couldn't beat it with one party member standing. I redid that fight about 20 times, not because I found it hard, but because I HATE when party members die, also, I wanted to get a cool finisher on Vaughan (I really hated his guts). xD
Corker's strategy is quite sound. Just remember to use your CC and take out the lackeys first, remeber to focus fire on one target and get in place for backstabs. There's really nothing more to it than that.
I find the rest of the game alot harder...mainly because you have to control 4 party members instead of 2... Playing Dragon Age feels like I'm playing WoW except I have to control the whole party myself! Usually I'm too busy micromanaging my own character to notice that the tank just died...now THAT's getting old.

Also, on an unrelated note, did anyone find out what's behind those locked "Metal Door"s in Vaughan's quarter and I think the room before? I remember there was 3 doors in there I couldn't open (maybe too low CUN?)...

I think it might be the treasure room.
If Vaughn is alive and in the dungeon you can get the key from him late in the game.
I presume you killed him, so not sure how things work in that case.

You'll find that in DAO you end up returning to many places later in the game with a change the second time through that gives you a different set of options... All I'll say is that with or without Vaughan still in the picture, that's the estate of the Arl of Denerim. ;-)
