I think the battles are often too easy, I am wondering if it would be more of a challenge if I didn't use barrier.
Is barrier a MUST?

I had an epic fun time bringing 4 dagger rogues to take the Keep in Crestwood.
Talk about glass cannon. Baddies died in a blink of an eye, but all it took was one mistake to lose a party member.

Early on it's really really important... you could probably get by if you took manually controlled everyone to time CC and abilities properly. Later on, no it's not necessary at all.

Depends on what difficulty you play and if you cheese the game or not.
On hard and NM prowlers and other assassin type mobs can and will OHK your archers / mages if they don't have barrier / guard up, 1 fire mine you couldn't dodge because you got stunned / put asleep, knocked etc is insta death with no barrier / guard.
Especially on lower levels when doing more damage than they do is not an option tehehehe, and on NM a simple shade can take more than 1/2 hp of your archer / mage in 1 hit and your tank isn't really a tank etc.

Elite enemies on Nightmare can one shot mages and rogues without barrier.
So yes, it's kind of tough to play without it.

On Nightmare:
Archer will 2 shot anybody but the tank.
Assassins will 1shot anybody but the tank.
Maulers will 3 shot anything but the tank.
Barrier makes the initiation of a fight so much easier, as you get some leeway before your tank got aggro.
But I must admit, I do want to try a no-mage run at one point. Just as I want to do a melee-solo-nightmare run as well. But I'll get to that when I got a 100% playthrough of all 3 classes done!
Her guard was gone as fast as I was putting it up
Guard is rather useless early on. A full guard is 25% of your hp. On my new 100% playthrough my level 7 cassandra had about 700 health. 25% of 700 is 175. Taking into account my 20% melee resistance, all passives and 120 armor, a mauler normal hit hits me for 150. So a full guard is down in a little over a hit.
Now, you generally don't get 100% guard. You get, say, 10%-30% generated before it gets destroyed. 10% of 175 is 17.5 damage. 30% of 175 is 52 damage.
So, at best you add another 175 health on top of the existing 700, but in reality you generally get around 50 before it gets hit off.
Guard is not worth getting before you get higher defensive stats and a lot of health. at 50% melee defense, on my level 20 Cassandra, I take 1-3 damage regardless of who attacks. with 1k health, a full guard is 250 health. That will last me for 80-250 hits, which is enough to regenerate that guard.

I rarely use barrier, it wears off way too quickly. At most, I will make a mage use it on me so I can take a shortcut jump that would have messed up my health bar otherwise, lol. When I do my mage, I'll use barrier for the spellpower boost, I do that with my elementalist in the mp and it works pretty nicely.

Eh! yes. If nightmare is too easy and you want to have self impossed challages, pretending the barrier spell does not exist is possable. Another possablity is to not use guard, so only pick skills that do not employ guard. Build a party consisting entirly of two handed warrirs. Paly the game solo. Use auto level up, and let the AI do everything.
Lots of possabilities.

If we are talking of a PC mage then It depends on the build and also if you have Fade Step or not. Both for a normal mage build are a waste but for something like KE both are necessary. Barrier is very handy at beginning especially on higher difficulties but then it becomes obsolete after a point and Fade Step becomes much better, imo.
On an npc support mage on the contrary, yes, it is almost a must.

The thing I hope Nightmare does is make it where you MUST use monster research, potions, and everything that you can to survive. I finished the game in Hard and a lot of that stuff didn't seem needed toward the end

I've heard this a few times and I'm not sure what to make of it - do you mean that barrier becomes obsolete for *all* mages, or just non-KE ones? Either way I'm not sure how it can, given that a KE will always find itself in centre at some point and the game never seems to stop hitting you with opponents that are immune to the Rift Mage's CC. Does equipment get *that* good later on?
I'm restarting my play through tomorrow so keen to hear about ways to free up skill slots

Equipment does get that good later on. Mostly for Warriors who can easily get a huge melee defense % that when combined with their passives ensure they barely take any physical damage. The other two classes can still get plenty use from barrier. For instance, I like running Cole in my party, and while he get an impressive ranged damage % some melee, especially on bosses, is a danger to him. Barrier allows him to stay in melee easily and dish out the pain. Archers and Mages don't need it as much unless they draw arggo, but it sure comes in handy in ensuring your melee is as efficient as possible.

I'm watching a let's player, who's playing on Hard, and he's just mowing down everything, despite being low level at this point.
His Haven trebuchet battle looked like a joke, while for me on Nightmare it was practically impossible to do. I spent 95% of the time with paused game micromanaging every single step to get through that.
Although Nightmare does get easier once you unlock specializations, and you craft better gear.
