Just wondering if it's possible to start a new Nightmare run using my old custom character on PC version. Is there a way to export my customized appearance? I ended up really loving the character I built and it would bug me if I try to rebuild it and get something wrong.

I don't think it's possible. You could open up a save from the very beginning of your last playthrough. Other than that, I am pretty sure you have to re-create a character every time you start a new game. There isn't a new game + feature like with Mass Effect.
