In my current project, I want to let the player choose between using premade companions, or using the party editor to import their own, or use a mixture of the two. However, I don't want the party to be larger than 4.

Has any one tackled this, before I go reinventing the wheel?

Yes, mine is like that, except the limit is 5.  It's a combination of setting the limit in the campaign settings and also having scripts enforce the limit for companions when you do your companion joining.  I used the SoZ method of enforcing the limit by making you dismiss your cohorts before being allowed to access the party creation interface, because if you have companions in the party those aren't counted when you're in the party creation interface.

On the same subject- what is the party size limit? Could you have say 40 you can directly control?

As far as I know, there is no limit beyond what the builder decides, and what your computer can handle.

There may well be an upper limit enforced by engine hardcoding - possible something like 32, 64, 128, etc. We may never know what it is, unless someone specifically tries to exceed that limit.
